This was under construction for way too long. Remarkably it didn't get dinged up in the shop in all that time. Anyway, it's in place and fits perfectly.
Port Orford Cedar. Saturated with Deks Olje #1 (penetrating oil) for about 3 days before assembly, finished with 6 coats of Deks Olje #2 (gloss varnish) after glue-up and final sanding. This finish was recommended by TMS (if I recall correctly). Hopefully it will last as long on my door as it has on his. Other firsts on this - I used a Pemko automatic door seal. This is mortised into the bottom of the door and drops down to seal against the threshold when the door is closed. Lifts when the door opens to clear rugs and such. First chance to use my Porter Cable hinge template set (though I used a friend's on an earlier project). If you're hanging lots of doors, you really need to beg/borrow/buy one of these.

All the interior doors are made to this pattern. This is the first of three exterior doors. I can barely lift this myself. The second door is coming along MUCH faster. It will also have a window. Details as it gets interesting.

Thats awsome! When you say you saturated the parts in the finish, does this effect how the glue works?

Great question and great opportunity to sing the praises of the tech support folks at the company that makes the finish. I asked them this very question. They asked what glue I was going to use, how long I had before I needed to install the door, that sort of thing. They told me to tape over the glue areas, saturate everything else, let it sit for FOUR WEEKS so that any outgassing would be done. Then go ahead and glue as normal.
It's pretty new at this point, but the glue seems solid.

And saturated means the usual wet-on-wet application with a rag or brush until it stops being absorbed. This can go on for days depending on the wood.

They're bridle joints. The "tenon" side is cut with a router, using a straight bit followed by a 45° chamfer. The "mortise" is cut on the table saw.

Hey drstrip,

Beautiful door. That Deks Olje is good stuff isn't it? I'll bet your shop smells incredible from the POC. I think that it's even more aromatic than eastern red cedar.

Can I ask you where you bought your POC? It's becoming very expensive and rare, so if you'd share the source it would be appreciated.

It certainly has a wonderful smell - more perfume than red cedar which is overpowering. Some people are develop sensitivity to the sawdust, apparently.

I bought it from Hamilton Marine up in Maine. Yes, it seems expensive - about $30/qt. One door takes a little less than 1.5 qts of D1, about .5 qt of D2. Still, if it holds up it's worth every penny.

Maybe if I replied to what you wrote instead of what I read :-)

I bought the POC from East Fork Lumber in Myrtle, OR. We bought a large enough quantity to be worth trucking to Albq, but I think they'll deal with more modest quantities. We bought second growth and in the 1000 board feet or so there was hardly a knot to be found. We bought 4/4, 6/4, and 8/4 rought sawn and mostly it was generously sawn. The doors are 1.75" (as an exterior door should be) and I was generally able to get that from an 8/4 board even after jointing a clean, square face on an 84" or so board, 7" wide. A few didn't make it, but most did. At the time (a couple of years ago) they also had old growth. It's more expensive of course, both in $s and conscience.

One oddity - they didn't seem to grok the notion of random width boards being however wide they come from the tree. They wanted a width when we ordered. In the end we sort of got random width, though it seemed to be "randomly" in full inch multiples. Nothing narrower than about 8" as I recall, nothing bigger than 12". I also got some myrtle wood from them, but I seem to recall they scavenged that from someone else.
